Building Doors the Easy Way: The Festool Domino XL

I had a set of custom doors to build from scratch and boy was the timing right. Festool picked me as one of the few carpenters to get a Domino XL for user evaluation. Dressing-up Roll-up Doors

I designed my new shop to look like an old horse barn, so it would blend in with the rural area of Southern Oregon where I now live. Being from Los Angeles, I went all the way with insulation and energy efficiency when I designed and built the shop. I even put in a radiant slab so my timid feet would stay warm in the cold, cold winters (it gets down in the low 20s here; sometimes even below 20 degrees!). So when it came to the 12-ft. wide x 9-ft. tall roll-up door, in order to get a good R-rating, I knew I had to use an insulated steel door. My Shop Entry Door

I wanted a BIG entry door for my new shop—at least 4/0 x 8/0—so I wouldn’t have to fight carrying materials into the shop. Sure, I installed a 12-ft. wide custom roll-up right next to the entry door, but I open that ‘garage door’ rarely, especially in January, February, August, and September, and barring a big order of sheet goods, I open the roll-up door just to take finished projects out of the shop. But the main door I’d be opening every day, all day long, and I knew I would never find the door of my dreams on a shelf at a store. So I built the door and the jamb myself, as one big pre-hung unit.

“Dutchman” Door Repair

For the past two years I have been lucky enough to be a student in the Preservation Carpentry program at the North Bennet Street School in Boston, MA. I’ve been in the building business for the last ten years, and a carpenter for around half that time, mostly working doing renovations, trim, cabinets, and the usual “stuff” that falls in the realm of modern carpentry. Occasionally, prior to deciding to become a preservation carpenter, I would encounter something that we all find from time to time—rotten or damaged wood in some part or piece of a structure that needed some attention beyond putty and paint to ensure it was going to last or pass muster. For almost fifteen years I’ve been meeting a friend of mine, Ken, on Friday mornings. He’s retired, but he still does a few small jobs. Sometimes he gets one that is a little over the top and asks me to help. Recently, he pulled out a picture of a door and said, “Do you think we could make one of these?” Another builder friend of his had a client who had to have the door, until they found out the price! We live in a society that undervalues blue-collar work. In the late 80s and early 90s, when computer technology grew by leaps and bounds, industrial arts classrooms were turned into computer labs; students were taught that a four-year degree was the only accepted path after high school. Today, we see a huge increase in the number of college graduates that cannot find a job in their field because a flood of new graduates—in addition to the existing workforce—are competing for the same job. The birth of standardization

Our stop in Clinton wasn’t just about the changes in the millwork industry due to advances in technology. It was really a study of the consequences (often unseen) that resulted from leaps in technology. The technological leap that took place in Clinton, Iowa in 1870 was ultimately the result of the Industrial Revolution. Other leaps for homes occurred as power tools came on the job, and these leaps continue today as computer controlled machines (CNC) take over our shops and mills. It is a strange and ironic fact that an increased level of technology and the increase use of technology in building does not necessarily lead to higher quality or more beautiful homes. The birth of the hammer

Our story begins in Chicago. Though the hammer was not invented here, it is where the current use of the hammer was born. Up until the early 1800s, if you were going to build a house or a building, you did so with large timbers that were cut and fitted together like a large, well-made chair. Using mortise and tenon joints, along with pegs, large timbers—6 or 8 in. across—were cut and fit together yielding a house of mass and strength. At my new home, I built a small guest cabin down by the river (reservations are booked years in advance, so good luck with that!). I wanted to open up the west wall of the cabin, along the river, to both the sight and the sound of the water. But I couldn’t afford a 12-ft. wide commercially manufactured sliding door unit. I live in an old stone barn that was converted to a house in the 1950s. The master bathroom needed a makeover, so I gutted it in preparation for a complete overhaul. I wanted to build a new closet and separated toilet area, both of which needed doors. Installing a Commercial Steel Door

About six years ago, I remodeled an Avis car rental office. Prior to the remodel, the office had a showroom of cars on display, complete with showroom-style glass so that the cars could be seen from the road. Avis wanted to give the office a softer, more residential look, so the glass was removed, a wall was framed, and double-hung windows and vinyl cedar shake siding were installed. At the time, I figured my only option was to install a metal residential door—a typical one you’d find in a home, made of galvanized light-gauge steel—and a wood frame. Between 1980 and 1994 I moved ten times—one fixer after the other, and a few rentals, too (fixers aren’t always profitable, even for a carpenter). When I moved into my current home, I promised myself I’d stay a while, and one of the first projects I wanted to tackle was replacing the gates.
